After sending the zip file to Terry, I followed up on your suggestion. First, I searched the log in the zip file and found junk in where the LOTW password should have been. I went back to options and re-entered my password and....

100% pilot error. I switch between the Windows universe and the OSX universe way too often and have picked up this habit of cut and pasting passwords from my password manager instead of retyping. Simply an errant cut and paste. Strangely, it seems to work fine on the upload and it shouldn't have. But thats a problem for another day.
The great support here is why I'm switching over to Log4OM - Terry's patience help and Martin and Marvin's great suggestions - well done everyone - thanks! Terry, please close this issue and disregard the email.
